I opened my mouth recently about not hearing about any cracked alternator front frames. Well, I found a cracked ER alternator front frame. I found it while going through my alternators to prepare them for disassemble to sell off the fans and front frames. Not cracked at the mount bolt holes where you would expect it, but at the small mount hole where the rear housing is attached.

In the group photo, it is the shiny ER alternator in the front left. The rear housing mount point cracked is the point at the top of the alternator.

I guess it makes sense if the rear support isn't installed, that point would be the weakest. Have at it with your theories guys regarding rotation, heat, etc. I just found it. The correct screw is installed. The crack goes all the way through the metal at that location.

Over torqued at that location? Drove the bolt head into the frame and cracked it.

I agree. It looks to me like an over torque issue. You never know what so called rebuilders of passed days have done! However I also advise that the rear support be used.

It can be repaired if you know someone that can Tig weld but that repair might be hard to hide.

I don't believe it needs to be repaired to be useable. (I know I am going out on a limb here). Possibly overtightened, cross threaded, dirty threads, or incorrect fastener was used. What does ER mean? Other than where we all don't want to be.

I am thinking it could be alumimum welded like I did my small engine housings that had small cracks when piston rod broke and smacked the housing. Key is to fill the crack without filling the hole. I have a friend who showed me how to due this welding with a torch and aluminum weld sticks. Can't hurt to try. Who would buy it with a visible crack? Probably no one.
