EM H4 Headlight Harness upgrade with lots of pics
Posted by: guthrie1068 ()

I've been needing to do something with my headlights for awhile now, but was a little afraid to commit to a headlight choice. A couple of weeks ago I made a decision and ordered all the parts. I didn't want the same headlight for bright and dim, so I ordered two different styles. Both have the H4 headlights. I also ordered a wiring harness that someone else on the forum recommended, along with a junction block and some 10 gauge wire. I pulled the wire through a grommet in the engine compartment, ran it with the starter wire and then above the transmission and over to the tunnel. I pulled it through the tunnel with all of the other wires and up into the car.
I also installed a junction box and moved two wires that were attached to my battery post to the box and added the 10 gauge wire for the headlight harness to the box. Then I attached the box to the battery post where the other two wires were previously attached.

Once the power wire was pulled to the trunk, I started on the H4 harness. This harness comes with a couple of wire that are pinched together, and I didn't like the durability of those clips. I soldered and shrink wrapped the joints. I'm not great with a soldering iron, not pretty, but it is secure.

Next, I soldered the new harness grounds to the ground wires that are attached to the headlight bucket housing (I'm not sure what to call that part). I also had to cut the rubber grommet that holds the wiring old headlight wiring harness. It seems that those were made with the wires in them to make them as weatherproof as possible. I then installed the rubber grommet over the H4 harness and put it in the hole.
As a note, you'll have to take the blue plastic covers off of the headlight plugs to get them to fit through the hole in the bucket housing. Be careful, the plugs are porcelain and easy to break. Put the plug for the inside light through first, it only has one wire attached to it, so it makes putting the other plug through easier.
I also took all of the tape off the factory harness so that I could be able to solder the H4 harness to the factory harness. The H4 harness comes with a plug so that you can plug it into the factory headlight plug, but I wanted a cleaner install.
Once it was all done I re-taped the harness with cloth tape. I like cloth tape, it's easy to work with and looks great.
Some of you observant guys will notice my horn wire is cut. Don't worry, that's my next project.

Here it is all put back together, and with the lights on. I like the look. I'll get it outside and get them adjusted and hopefully see a huge improvement.

A few comments on your work: based on my feeble memory from decades ago.

It appears that you are powering your headlights from the battery. Do not think that is the best choice, but people have probably been doing that for decades.

The battery is a storage of power to start the engine.

When the engine is running, the car electrical system is powered by the generator / alternator.

If the generator / alternator does not put out enough power to run the electrical system, power is scavanged from the battery until there is no longer enough power to run the car.

Never owned an EM, so I am not familiar with the electrical system. LMs only have one 10(?) gauge wire at the Positive post.

As noted, I have no clue what the output of generators are.

On LMs, standard alternator output is 37 amps; cars with A/C had a 47 amp alternator.

I do not know whether you have the stock generator or have "upgraded" to an alternator.

Personally, I would recommend a 63 amp alternator (easiest to find, IMO).

More feeble memory: a 55W bulb draws 7 amps.

Sure I will be corrected if my memory is not correct.

Good luck.

IIRC , this is an EM body but a LM power plant and it has an alternator.

Dan is WELL AWARE of that fact!
He was responding to Bob's comment, about being unaware of whether he has an alternator, or a Generator.

That is NOT what I want to see!
Corvairs do not project that kind of pattern.
That is the pattern from a modern Projector Style lamp, not our old classics.

I'll take it off the lift in the next couple of days and get it outside and adjust them, and I'll post some pics of that. I have one night shot that I took a couple of months ago, so I'll try to put the car in the same place and take another pic for comparisons sake. Hopefully I see something like that, but I gotta say, probably almost anything will be better than what I had. Several of the adjusters were broken, one of the headlights didn't fit in the bucket properly and was pointing down, even though it was adjusted all the way up. I also didn't check the voltage at the lights before I did the upgrade, but I'm sure now that I'm getting all the power those lights need. I'm sure this'll be a huge improvement.

Don't tell that to Nate Wolfe and others.. My '67 with LEDs has a great cutoff...but took time! I had a topic on it.

It depends on which lighting / manufacturer system you use.

In the 70's, I put a Cibie Z-beam quad headlights system in my Corvair.

The low beams had a sharp horizontal cutoff (to not blind oncoming drivers) with an "up angle" that would light up road signs on the right side of the road.

Of course, you will get varying results based on the quality (function) of the lenses now available.

At the time, I was amazed at the quality of the lenses versus the standard US replacement headlights at the time. Of course, the price differential indicated the quality of the lenses.

Hey Shant,
I had an '86 SC in 1989, I owned it for 7 or 8 years and sold it when I had kids.
Loved that car, but the GLHS was the one I really wanted but couldn't afford then. It is shockingly quick, and it's unrefined power makes it feel a lot faster than it is.
That's a wrap on the hood, because my hood was brown. Here's the thread on that.
